The stock KLX250/300 muffler weighs 5.5 kg due to the integrated catalytic converter. Beyond weight, exhaust choice affects power delivery, sound, and rideability.

Option 1: Full Custom System

A complete performance exhaust includes megabomb-style header, custom midpipe, and aluminum muffler.

The megabomb header improves low-end response—power starts at 2,500 RPM vs 3,000-3,500 RPM with stock header.

Trade-off: Louder than stock. May be too loud for daily street use.

Option 2: KTM OEM Muffler

The KTM 350/500 EXCF or Husqvarna 350/500 muffler is an excellent OEM alternative.

Baffle removal process:

  1. Unscrew end cap bolts
  2. Remove end cap
  3. Push out DB killer insert
  4. Reinstall end cap

Recommendation: KTM muffler with baffle removed matches custom muffler performance with more acceptable sound levels. OEM quality and durability.

What Makes a Muffler Quiet or Loud

Three factors determine exhaust volume:

1. Internal Design

2. Outlet Diameter

3. Muffler Length

For performance with acceptable sound, choose longer mufflers with 25-28mm outlet diameter.

What to Avoid

Intake First

For power gains, start with intake modifications. The snorkel and subthrottle removal provide more HP per dollar than exhaust. Add exhaust after intake is sorted.

Performance:

  1. Find used KTM 350/500 XCF muffler
  2. Have adapter midpipe fabricated (50mm inlet)
  3. Remove baffle for full performance
  4. Pair with PlanetKLX2 snorkel and fuel tuning

Maximum:

  1. Full custom system with megabomb header
  2. PlanetKLX2 snorkel
  3. JDM ECU to remove rev limit
  4. Fuel controller (PCFC or EJK, interim solution)
